According to HvacWorld, when both the cooling fluid temperature and cooling capacity are relatively high, dry coolers or free cooling should be used. When outdoor temperatures drop, we utilize energy-efficient dry coolers, which can greatly reduce the workload on the chiller. Dry coolers have significantly lower energy consumption than chillers, and using them helps extend the service life of chillers by reducing their operating hours.

Recently, HvacWorld was tasked with designing a cooling system featuring a buffer tank, a 200 kW chiller, a 350 kW dry cooler, and four circulation pumps. The entire cooling system includes a three-way valve that isolates the chiller from the dry cooler when needed. Additionally, with integrated visualization and automation, our client can choose when to apply free cooling or switch to the chiller. This setup operates automatically, requiring no external interference, ensuring optimal performance with minimal effort.

Our visualization team, along with skilled automation experts, worked together to build a fully automated cooling system. This setup helps our clients save significant costs. Below, we’ll explain how dry coolers contribute to these savings.

Our cooling system includes a refrigeration unit with a 200 kW cooling capacity. At full load, it requires 100 kW of power. By multiplying this power usage by the cost per kilowatt, we calculate the hourly operating cost of the chiller.

Currently, electricity prices are around 0.80 PLN per kilowatt-hour. This means the chiller costs about 80 PLN per hour to operate.

Now, let’s consider the dry cooler. Despite its 350 kW cooling capacity, it only uses fans that consume a maximum of 10 kW. This results in an hourly cost of about 8 PLN.

Water Cooling System Construction

For our free cooling system, we used PVC-U plastic pipes with a 110 mm diameter and insulated them with 13 mm thick rubber insulation. Each type of pipe has unique thermal properties, so rubber insulation helps prevent unwanted temperature changes in our installation. This insulation also acts as a protective layer, providing extra durability against minor mechanical impacts.

The benefits of our cooling system go even further! We secured pipes with clamps and mounted them on profiles to avoid unwanted vibrations during start-up, which could cause mechanical damage.

Water filters continuously remove unwanted particles, keeping the system efficient and performing at its best.

Water dampers allow clients to expand the system easily or protect it from potential disruptions.

Sensors, flow switches, and more provide valuable data on the system’s efficiency and performance, enhancing control and insight.
